Hppens all the time. I fix one every other month it seems like. Alot of my customers have Ford work trucks with 5.4s in them.

Not enough threads in the head casting.

I had it happen on my Windsor-head-equipped 4.6 '99 engine in my GT.

The engine now is running on seven cylinders. The coil pack is broken, and the POS is very noisey. Unlike any engine sound you have ever heard.

Ford really put it to us on this one. My '98 5.4 did it right after I bought it (used).

I can't believe they got away without a class action lawsuit.

I found a Ford dealer that put in a helicoil on the number 3 cylinder. It has been fine. $340 included 8 spark plugs installed. A pretty good deal really.

Of course, Ford says to replace the head.

Of course, Ford says to replace the head.
Ford recently released a kit for us Dealers to use to repair the triton and modular cylinder heads. VERY PRICEY though.

FORD TRITON SPARK PLUG THREAD REPAIR INSERT KIT
ROT#S:
302-00001

Features:
FORD TRITON SPARK PLUG THREAD REPAIR INSERT KIT

302-00001 kit for Spark Plug thread repair in Modular and Triton engines

The 302-00001 kit contains everything needed to properly install the hard-anodized full thread aluminum inserts. It includes:

A gauge tool to easily identify which type of head you are working on (Type 1, Type 2, or Type 3)
Piloted core drill and special piloted tap with alignment bushings
Installation tools to screw the insert in to the correct depth
Tooling for installing the locking pin to prevent the repair insert from backing out
Cutting fluid and thread locker
Height gauge to verify the insert was installed to the correct depth
Complete step by step instructions for over-the-fender and on-the-bench installation procedures

These heads have been classified into three types that require three different sets of tooling to be able to correctly install inserts into all of the different model years and engine sizes. The differences are slight and cannot be accurately identified by year, model or casting number. The type and height verification gauge included in the kit makes this simple. It is imperative to use the right installation tools to assure the proper heat range of the spark plug and to avoid pre-ignition.

Comes packaged in a blow molded case.

I like napa's repair kits the best. I think they are made by KD.

I just talked to a friend with a 3 valve in his 2004/2005 truck. At 45,000 miles he thought he would change the plugs.

Big mistake, (plus it was too soon). He tells me there are problems with the porcelain breaking, etc. This new problem looks as big or bigger than the old problem. Our friends at Ford need to have their butts kicked.:p

Yes, they do have issues with the porcelain breaking and with the proper tool, it takes all of 30 seconds to get the plug out! OMGNOWAY-30 seconds:p

happened to my lightning with 36,200 miles and ford said no way to fixing it. Even called SVT to see if they would help. Some loctite and 48 hours later it was the last ford I have owned and the last I will ever buy new. I have owned every SVT vehicle made up to the 2001 lightning and they would not even consider helping me. It would take a GRACIOUS jesture for them to even consider getting my business again.
